got this 02' 500xc that the previous owner just put gas and oil in it and went! i knew when I bought it that i would have to do "catch up" on all the maintanance and hopefully find little. well the crank case was dry and when we tried to move it the crank was stiff and i had to free it up by manhandling the secondary clutch.
after filling with oil and running on a stand a bit, the dip stick magnetic stick showed ugly grey fluid cocktail of a mix. now i know this is bad- but my question is how hard is it for me to pull the crank cover and wipe it out and clean it up before we head north? i know i have to pull the exhaust to get at the cover-looks like about 9 springs and it should pull loose?
crank case needs new gasket or make a gasket?

| I think you mean the chain case. It is not to hard to get the exhaust off. you can buy a spring tool out of dennis kirk or buy a good strong and long screw driver and cut notches in it to get the springs off. If thats what you do just copy the spring tool picture. "you will figure that out" As for the color of the fluid it will have metal shavings in it. That is normal, but if it was dry i would want to have alook inside. that should be an o-ring style seal so you should not have to buy a gasket. 9oz of chain case oil is what it should hold. there is adrain at the bottom of the case. If I were you I would drop 45.00 bucks at the polaris dealer and get a shop manual it will walk you through stuff step by step. Best $45 you could spend.

I have gotton similar advice on the "chain case" from a friend I ride with. He says I can leave the 3 springs to the manifold on and just spin the exhaust up and out of the way.I think I am going to skip the repair book and give it a try
Thanks so much for all your responses to my questions. money is tight and I can't afford to run to a repair or dealership every time something pops up.

If I am not mistaken, that isn't a sealed bearing on the drive shaft, so if it was dry or not if you just bought the sled, I would check the drive shaft bearings before going north. As for a spring puller, I took a cheap regular screw driver, heated it and curled the end into a hook. You should be fine with out a manual, it is pretty straight forward, just look it over before you rip into it.

| if you spin the exhaust there is a chance that you will lose the carbon seal at the manifold it is best just to pull the pipe off. then clean the joint with ascuff pad and put a thin coat of ultra copper silicon on bought flanges. Don't heat screw drivers for prying and pulling it changes the temper of the metal. The broken piece that flies off could end up getting you in the eye. I work for Caterpillar as a mechanic I would not steer you wrong bud, later good luck hit me up if you got questions.

thanks, I'll take the exhaust off carefully. And i will make a spring puller by notching and old screwdriver instesd of heating and bending one,

thanks in advance now I know why the previous owner(young kid) did not drain/change the chain fluid because the bolt was stripped and can't be removed. So I removed the cover and some water and some goo...sludge.....gunk came out. Cleaned it up, adjusted the chain tension, filled er' back up and ran it for awhile and looks like I'm good to go. Thanks to everyone with your advise!!
